Here is our first step of the process to setting up a trike with the Bafang Ultra. We remove the bottom bracket section of the boom, and then mill it to the curvature of the Ultra Cradle with our CNC machine. This makes the process of welding the cradle to the boom easier. It also keeps the interior structural rigidity of the boom intact.
Next, we will grind down the sharp metal burs left over from the mill, along with any other excess materials. This will ensure a clean welding surface. Once prepped, we line up the cradle with the boom and begin to weld the two pieces together. We don't stop there though! We also weld an extra gusset to maximize strength and help support the weight of the Bafang Ultra.
Now that welding is complete, we move on to sandblasting and powder coating. This starts with wrapping the already painted parts of the boom with tape to stop any sand blasting media from causing damage to any areas already painted. The taped boom is then taken to be sandblasted. This cleans the exposed metal, getting it ready to be powder coated. Once done it is removed from the sand blasting chamber and re-taped to prevent contamination. Then its taped up again it is then hung up on a mounting rack and powder coated to paint the cradle the same color as the rest of the boom.
Now that the boom is done and ready for the motor to be installed we need to adapt the wiring to trike length. The Bafang Ultra is traditionally made for bikes which requires a shorter wire setup than a trike. To lengthen the wires we will solder new connections together so they can reach the trike's wheels all the way from the front of the trike.
We are now ready to attach the Bafang Ultra motor to the boom. To install it correctly we modify the plastic cover to fit the wires externally. Once modified we run the wires through the cradle so the wires fit properly. When the wires are situated, the case is then bolted to the cradle along with the crank arms, and chainring.
Finally, we have the motor mounted onto the boom it's time to install the boom back onto the trike. While inserting the boom back into the frame, we make sure to set it to the correct X-seam per the rider's specifications. Once the boom is secured in the right position we install the sensors to the motor harness and console, making it ready to go and the installation finished. Now we are all set to ride!
